We recommend making the trailer capacity a bit more than you plan to need. That way, you are sure it is good.
Example: If you believe your full trailer will weigh around 2000 lbs, make the chassis for 2500 lbs. The small amount of added capacity gives you breathing room, yet it will make only a little difference in the true weight of the trailer.
Running a trailer right at the limits of capacity is asking for trouble, especially when you find that one more thing you want to carry. Plan for a little extra.
2. What Material Should The Chassis Be Made Of?
Common materials include steel, aluminum, and even wood. Each material has advantages and disadvantages. Evaluating the material in the context of your needs (and your tow vehicle), will guide you to the best choice.

On the other hand, aluminum chassis have gained popularity due to being lighter weight and resistance to rust. It is appealing, that is for sure. How much will you save? Probably not as much as it first sounds. It is important to note that aluminum can be less forgiving in terms of structural strength, and thus requires careful consideration when planning your trailer design. Do the math, and check the cost. At Mechanical Elements we don’t offer trailer plans for aluminum.
However, we think aluminum in the upper envelope is a great idea. Since this area does not have the same stress as with a trailer frame, the upper is a great place to use it. Great for teardrop trailer enthusiasts, or for a nice Exoskeleton.
